This weekend I replaced my radiator, water pump, thermostat and serpentine belt.The new belt is a Good Year Gator Back. I adjusted the belt to 160 and rechecked after driving a couple of hours. The tension is now at 140.

I have always had a slight vibration when the AC clutch engaged, But now it is much more pronounced .

I find it strange that I have only 3 or 4 threads left at the top of the adjustment bolt. I would think this is where I should be on a very old stretched out used belt, not a brand new one.

Any thoughts on what could be causing this increased vibration ?

Not sure this would cause it, but could your belt be too big and that's why you can't tighten it?

I replaced the belt on my XJ yesterday and had similar results. I have about 10-15 threads left, and the tensioner seems to be set lower with the new belt. I bought a cheap parts store brand belt. I've tried Gatorbacks and never had any luck with them. They always slipped, shreaded or broke on me. I'm with monkeyman, the aftermarket belt is probably longer.

A loose compressor clutch, misaligned pulley, overcharged A/C, incorrect belt tension, can cause vibration. A bad harmonic balancer will too. I've seen 2.5 & 4.0L balancers eat timing covers, belts, accessories, and cause lots of vibration. Check the compressor clutch, pulley, and belt adjustments. Check the idler pulley bearings. Check the balancer.

carefully inspect your auxilliary cooling fan for cracks or chipped blades.

You are the man!

I found a nice size junk missing out of one of my aux. fan blades. I must haved damaged it when R&R ing the new radiator , water bump etc.
Now I just need to find a new fan blade or fan and motor.
